Generative Explore results inconsistent with Validation

When exporting GD outcomes and running a validation through Fusion's static structural workspace the highest stress results are inconsistent. I have tried to decrease element size in detailed parts of the model, however the results are still off. 

 

Has anyone had this problem and found a solution?

This doesn't seem very intuitive, but in short we're comparing apples to oranges.

The reason is that the Dreamer solver in Generative works on the voxel mesh body to arrive at the max stress. The model you're simulating is a downstream version of that voxel body that is now a solid body. In a nutshell, we created the solid body by converting the voxel mesh into a t-spline, then made the Tspline into a BRep (solid body) then combined it with the preserve bodies and subtracted the obstacle bodies.

What you may be seeing is a stress concentration caused by one of the join operations, where it's possible that a sharp inside corner was created that is causing the high stress.  For any stress concentration, the stress will increase as the mesh element size decreases (this is a behavior of the finite element method).

Here's what I'd try to get around it:

1. Modify the geometry to get rid of the sharp inside corner by adding a fillet or modifying the Tspline

2. Use Adaptive Mesh refinement in the Sim study settings.  The solver will converge on a max stress value after automatically decreasing the element size (increase the mesh density) in the area of highest stress.  Do this after you've eliminated the stress concentration in the geometry.
