Hello,

 

I attached two f3d exports, apparently identical. They are both a parametric spur gear designed from scratch (no script used). But they behave differently.

Compare both projects, they really look identical. Now change the User Parameter Z1 in both projects from value 41 to value 42 (that's the teeth number). The project sp41ok.f3d succeed, but sp41fail.f3d fails when computing the new parameter value. The rule Fillet Feature fails in the Circular Pattern.

I changed your timeline a bit.  Instead of using a Join on your half tooth extrusion, I used a New Body.  I then added a Combine to joint both tooth sections and the gear blank together into one body and the rest is the same.  It works but what I did is basically the same thing you did but adding a separate step so I do not really think it is an answer.  Model is attached.

I changed the strategy using yours on my whole original project, I still have the same unexpected behavior.

It is in the AD team hands, when they get a chance to take a look at it.

I created bug FUS-91011 for this.  I'm guessing that there must be some small difference between these designs, but I'm not sure what it is.

There is no difference on the resulting designs as is, but there is a difference on the steps to obtain them.

 

The "ok" design is the "fail" design after having edited the failing feature with Z1 parameter value set to 42.

Then I changed back Z1 from 42 to 41, which succeeded. This is the only difference.
