intersecting sweep - adding detail to a wing

Hi,

 

I would like to sweep a profile along a curve which flows around a wing.  To carve out some detail representing the ailerons on a aircraft that will be printed as a solid.  Problem is the sweep will intersect with itself at the trailing edge of the wing.  Is there any way around this ?  Break the curve into top and bottom and do two sweeps ?

Yep. Cut the piece out. Chamfer all edges. And combine-joint it back together.

I'm guessing the thickness varies... cut aileron out, draw a line on face at hinge line, create planes at angles on line then split body (aileron) at planes and reattach
