I've found that flat pattern doesn't work if there are slight bends that are close to flat. Within 1 degree or so of 180, it will create a flat pattern but it won't actually flatten those bends. Looks like Fusion just doesn't recognize it as a sheet metal bend at all for some reason if it is less than 1 degree. I can get it to work by manually putting a fillet in the sketch used to extrude the sheet metal flange, but that creates its own set of problems. Changing sheet metal rules and bend parameters doesn't seem to have any effect. Nor does trying to go from side 1 to side 2 when creating the part. This is getting really frustrating as the model I'm working on has tons of slight bends like this, with no easy way to just force them to bend further so I can unfold them. 

 

Is this a bug, or is there a rule or parameter or something that I'm missing?

This one does it with two 90 degree bends and slightly separated bend lines.

A half degree bend (179.5) makes a flat pattern and also unfolds for me. Can you attach an f3d or make a screencast that shows the problem.

Here's the same flat pattern at 179 and 178 degrees. At 178 it works like it's supposed to. Nice flat pattern with a bend line and all one surface. At 179 it will still make a flat pattern, but it's not flat. It's still two surfaces and if you check both with the measure tool it shows the 179 angle between them.

Fully define sketch and it works.

(I noticed that for some reason there was no Bend created in your Contoured Flange feature. Looks like a bug to me.)

 

If  you continue to have trouble - I think the first thing I would try is to manually add the bends (Fillets) at the sketch level for Fusion to convert to Flange bends.

Ok, it's getting weirder. Fully defining the sketch works at 179 degrees, but change it to 179.1 and it fails again. 

 

The actual model I'm having this problem with has always been fully defined.

I also just noticed that it will not allow a flange to be created on both edges towards the outside of the bend, or on either edge towards the inside if it's over 179 degrees.  It says "Can't complete Sheet Metal operation due to an internal error...."
