Pivot Point Manipulator - Alignment & Orientation Issue.. Please Help!

Hello all

I am trying to move edges (& vertices) along their axis (aligned to the edge direction itself). I have been doing this with my model without issue and all of a sudden the align or orient options will not work on this part/object. The axis (green arrow) is almost aligned but not matched. It is out by some degrees each time. It's the same regardless of what I try and align to. I've tried other edges and faces.. the same issue.

I have reset the move tool in the options, deleted the object's history and frozen any transformations and also checked that it's not parented.

If I create new geometry in the scene the function works correctly as expected. I can only assume it is a problem with the geometry or some setting relating to it that is causing the issue but I drawing a blank as to what??

It's infuriating & I have spent far too many hours now trying to find the problem and solution alone.. I turn to you experts for help and advice.
