Sorry to ask but this is driving me mad!

I have created a curved part with an elliptical hole in it. I have projected the hole onto tangent plain (capture 1). I then offset the ellipse and projected it back onto the part as a boundary patch . The edge has then been chamfered (capture 2 - half section).

 

The outside edge appears not to be touching the surface it was projected onto (captue 3 - close up half section). Is this an error in creation on my part or is it just a graphics error. I have tried turning the chamfer off - no change.

 

I have converted the part to a high res stl file for 3d printing but the error still appears.

 

Any thoughts on another way to achieve this construction?

Try this one out. I created an offset surface 0mm off the outer profile before putting the hole in. Then using the offset sketch you created, trim the offset surface back and thicken as normal.

It is an error in the way that you created the part.
(And did you intend to create Thicken33 as a New Solid?)

 

Frankly, I would use what you learned from this attempt and start over.

I would not use Shell (or at least not at the time you did) and I would probably not use an Delete Face features.

I suspect the construction of the model could be simplified by a factor of 2/3 of the features.

Which model are you guys (@mikejones@JDMather )  talking about? If I open the GLB-001_Ball section.ipt I see only a derived part without any history? What I'm doing wrong?
