Unfortunately this part is under nda from the customer. I will attempt to recreate the issue with another part file
If you do a "Save As" and defeature the part, that may satisfy the NDA. Delete a bunch of unrelated features, turn a profile into a simple block, etc etc.
By chance, are you using "Finishing Passes" with Control compensation? What happens if you set it to Wear, or, what happens if you leave it set to Control and define an entry point?

no in control compensation. only variable to create or eliminate the bug is to switch smoothing on or off.
Yes...and no. Lowering the tolerance to a more reasonable level also makes it go away AND allow you to run smoothing. I will log this and circle back when I have more info..
I set my tolerance and Smoothing value to .001". The default of .004" really should be lowered. I wonder who I need to talk to about that....
