How to flatten a solid to get cut out pattern...

I think it entails converting to a sheet metal then flattening???

Depends on the model you want flattened.  Please attach your model.

Yup here it is....

I select unfold then select the stationary entity.....

Then it unfolds the part....

Unfortunately the flat part of the part then bends????

I created a new component spring sheet metal:1

Combined the bodies

then unfolded 

You can see the end to the right is bent....it was straight before the unfold.

I didn't dig deeper, but I am pretty sure that I would combine these three bodies BEFORE converting to Sheet Metal (or make as one sheet metal body to begin with).

OK, I dug just a bit deeper...

I detect a lack of tangency.

Black curve is Tangent curve that I sketched.

Purple curve is Projected from part edge.

(I am zoomed wayyyyyyyy in to see the difference.  I thought it might only be an graphics anomaly, but...)

I would have used Trimmed Surface and Thicken.

(Actually I would have simply modeled as one sheet metal body and have absolute confidence that it would work.)
