Check out the below help topic about this very issue.

http://help.autodesk.com/view/NINVFUS/ENU/?guid=GUID-D1A24FEE-1E67-4254-ACBC-EEECBE1CB97D

You should review the Sculpt Body by using the  Modify > Performance > Display Mode > Box Mode command .... or use keyboard shortcut (ALT+1) while the scutpt (T-Spline) body is selected. Resolve any overlapping faces or edges and re-test the conversion.

If you're still having difficulties, please create a public link of the design and share it here or send me a PM with the link. I'll be happy to take a closer look at it. Hope this helps!

Thanks,

I've sent a reply with a Screencast video showing where the overlapping faces are located and highlighting a potential solution (deleting those faces).

Please let me know if you have any questions.

Thanks,

Thank you the video was a big help. Would it be possible to fix the errors without changing the original face? the  reason being this needs to be a custom fitting mask. or is there something i can when creating the original face to eliminate the problem with converting?

No problem! I'm happy to help.

I'm not sure I fully understand your comment about not changing the original face. It is not possible to have overlapping faces or criss-crossed edges and convert them to a B-REP surface. If you want that sculpt body to convert, something has to change. However, I don't see how the removal of those face impacted the sculpt body. They were not really visible from what I saw.

It might help to understand how those faces were created. How did you create the original face?

My best guess as to what happened is that you held down the ALT key while performing a 2 direction scale within the Modify > Edit Form command. Holding down ALT while using the manipulators in the Edit Form command will add "material" or faces to the sculpt body. I think some additional faces were inadvertently created and prevented the conversion from being successful.

Were those faces I deleted intentional?

Thanks,
