We need a square frame 400x400 external dimensions. The frame exist of 4 same parts.

in the past, shop always needs to put extra work in the lasered parts to make them fit exactly 400x400

 

What would be the best way to chamfer the edges?

Hi

Sketch -> Split / Extrude (cut out the outer segments / intersection mode) -> Thicken (intersection mode)

Make a sketch on the side face and do a sheet metal cut using cut normal option.

Thing is the squeeze of the material at the radius. That looks to be 1/4" plate or so? Maybe more? They might have to grind the squeeze to get it to fit...Software doesn't  show the deformation you show in the pic.

If we absolutely have to have a miter, we'll often form the part long and cut the miter on a saw. if we don't need a miter we'll notch the flanges.

Since the part is bended, shorten the length by 2 thickness and weld the corner.
