Does any one know what would be the best way to 45 a flanged part so that when I flatten it it doesnt give me that weird angled edge? This becomes an issue when im trying to create my flat dxf and then I end up with double lines.

See screencast. Thanks

Hi! I see the issue. The flat pattern is doing literally what it was asked to do. The problem is the cut faces. The split cut the sheet metal part as if a sharp knife cutting across the side faces. The resultant faces are not perpendicular to the sheet metal faces.

To avoid it, you may want to use Cut feature (check Cut Normal). Or, use Thicken -> Intersect -> on inside faces and repeat it for outside faces.

Many thanks!

Illustrating what @johnsonshiue  described, using Cut (w/Cut Normal) instead of Split:

And the resulting flat pattern:
