Flat pattern error

Just wanted to post this error like asked. I tried to make a flat pattern of a sheet metal part. I've tried both sides as a stationary face and the same error occurred.

Can you File>Export your *.f3d file to your local drive and then Attach it here to a Reply?

Here you go, The only odd thing is that I have a "combine" cut for 2 posts

There is no Rip in these corners.

Cannot work in the real world without at least a microscopic gap.

Just added a 1/16" gap and still the error happened.
