Surfaces connected for Fillet but not Extrude?

I have a corner I wanted to fillet and it came out .... odd.  Looking closer, one face was extending into another.  Don't know how I got into this scenario.  

I tried extruding back to bring the faces together, and fillet works, but if I extrude the faces don't align.

 

How can I fix?

Your original sketch is causing your issues with the Fillets.  The video will explain.  Sorry for the length, there are a lot of Fillets to select, or miss.  You will notice the method I use to correct my missed edges in the Fillet command.  Model is attached.

 

By the way, you are posting your Design questions to the wrong Forum.  This Forum is for application issues and reporting of possible flaws and bugs.  You want to post design and fabrication questions here.

Thanks so much!  The sketch issues were because I was trying to figure out how to make an evenly spaced grid with little luck :D.  By the way - love your blog!  

I'll put these questions in the right place in the future.
