Convertring to mesh deletes faces

Apologies if this is the wrong place to post this, but I am trying to convert a mesh object to STL or IGES, andf every time I convert, the end result is my body with a bunch of faces missing. I have tried multiple things, and Im mostly tryin to convert prismatic. When I generate face groups, I use accurate setting with a boundary tolerance of .09. What am I doing wrong?

I'm not sure you'll have a lot of luck with this because fillets really mess up creating face groups. You might have some luck if you first create a set of face groups with a fairly course setting then go around the areas with fillets using the accurate option to refine the splitting. Not sure how much if any time this would save over recreating and just using the mesh as a reference.

Screencast should give you an idea of what I mean. I've attached the f3d at the point I got to in the screencast. Looks like the inside diameter and the side holes might take some time to compute using the accurate option.

You can see below the fillets are the problem, without these it would convert quite easily. I don't know if just using the accurate option would eventually solve with something usable if you selected the whole mesh.

That was perfect! Did you just use this process for all of the fillets or just the few from your screencast?

I've only done a few to show what you need to look at. I'm not sure you'll actually save much time as it will be quite a bit of work to split the inner light green group into groups for each flat area and fillet. Probably quicker to use the mesh for reference and recreate as a solid model from sketches, extrudes etc..

 

Here's a screencast showing the problems with the automatic generation of face groups and how much work it is to direct edit the face groups.
