Trouble making folded trapezoid with Sheet Metal

Using Sheet Metal for the first time to make the flat-sided bi-trapezoidal section of the duct transition at the right.

 

The screencast shows how far I got.

 

The problem is that the angle of the last fold results in insufficient material.

 

I guess I could start by adding extra length so that I can then cut to the desired length, but I'm hoping there's a less klutzy way to do this.

I would use hybrid modeling techniques.

Solid

Fillet

Delete Face

Flange

Thicken.

Flat Pattern.

Could you flesh that out a bit?

 

By "hybrid" do you mean using different modules, or part Direct Modeling?

 

By "solid" I presume you mean the trapezoidal section that I have at the right.

 

"Fillet" for thye bend radii I guess.

 

I'm lost after that; I deleted one of the faces but not sure what that does and besides, isn't that a face I want?

This attached file is one method I use to work around the lack of lofted bends. It's similar to the above method but may show more about how surfaces can be used. See if you can follow it, sorry I'm not much of a teacher, but you may find the following thread's tutorials helpful Screencast.

I've never used Patch so I don't quite understand the workflow rationale, but for now I can use your result to make the part and revisit when I've learned more about Patch.

 

Couple of questions:

 

1. Was making two of the folds right angles necessary?

 

2. Was putting the seam in the middle of a face necessary?

 

I'm going to weld the seam, so I'd prefer it to be at a corner to minimize warping.

No the right angles are not necessary in fact one of the end sketches can be a circle allowing this method to create square to round transitions etc.

The seam was placed randomly just to give the part a split for unfolding. Putting a split/rip/edge whatever instead of a bend I believe would be ok, you'd probably have to sketch to inside dims and thicken outwards to avoid overlap or leave a gap in the sketch. This might require experimentation as I have found fusion has trouble finding bends when I have thickened outwards in the past, could have been my sketches at fault, could be a fusion error I haven't sat down and tracked any errors to the cause as yet.
