Making a shell around a highly complex mesh object

I am trying to build a shell around my 3D model (Pharyngeal airway) so I can print it and test the airflow through the model, but I am keep getting the error: The body could not be repaired after deleting faces.

I am guessing it's because the sharp edges and inconsistent surfaces. 

I would like the shell to be around 2-3mm.

Hey Peter,

Can you share an archive of your model here so we can take a look? In all likelihood there will be some steps to take with the model before bringing into Fusion.

 

Where did the mesh come from in the first place?

Hi Jonathan,

The mesh came from a CT scan.

It originally had more that 100,000 meshes but I brought it down to around 10,000 using the mesh workspace in Fusion 360. Any ideas?

(I am not entirely sure if I'm allowed to share the model)

Based on the mesh size and your description I m pretty sure that Fusion 360 is not the right tool to work with.

100k polygon meshes are childs play for Meshmixer and you have anymore tools to work with to fix possible mesh defects.

 

Meshmixer is a tool dedicated to meshes and 3D printing so in theory should be the ideal tool to work with.

Is it possible to "shell" a solid mesh in any way?

I need to do this too, to print a mold.
