I am guessing (I haven't really done much in this area so my experience is limited) that it might have to do with how detailed the meshes are created. So, before converting to a solid, you might explore converting it to NURBS and modifying that way or by splitting the mesh into smaller meshes where necessary.

 

Another way is to adjust the FACETERDEVSURFACE variable for more or less smoothing during MESHSMOOTH.
