3D Adaptive, rest machining

Cutting Air giving me hard time.

Try to find out what is causing the issue with rest machining with different type of tools.

In my project I am using flat cutters, high feed with radius and ball cutters.

Each type behave differently with the same settings for stock to leave and tolerances.

With my calculations for rest machining stock to leave should be 0.181 mm to avoid whisper cuts.

It works only with flat end-mills. With high feed to avoid it I need to cut with next tool 1 mm above the first one, go below the part or set stock to leave to 0.4 mm, but what with cases that you cannot to do it.

I appreciate any help.

My apologies in advance if I'm missing something obvious but I noticed the stock to leave in the first operation in each setup is 0.1mm and in the second operation the stock to leave is 0.181mm, is this intentional?

 

Also, I did simulation with stock visibility turned on for each setup and the rest machining seems to be correct to me. 

 

I think some screenshots of where you are seeing the issue would be helpful for people here to better understand what you are trying to do.

Hi, 

Every think is about whisper cuts with the rest machining. It is intentionally to leave .181 for second operation. I calculated it from stock to leave and tolerances from previous operation. Without it I get a lot of whisper cuts. It means that to eliminate whisper cuts you need increase stock to leave with every next rest machining. And than with more and more rest machining your stock to leave is getting bigger and bigger. Also what I have noticed is that with bullnose and ball endmils you need leave more stock to leave than with flat endmills. Is there a way around to eliminate this whisper cuts and keep the same stock to leave in next rest machining? I am using a lot high feed cutters to remove stock and would like to come with rest for smaller tool, and I have problem how to set it up. In my test I included three different tools, I would like to get it working fine.
