Problem with profile selection in 2D contour

C of gears an someone help with my problem?

I am making gear profiles for milling out of flat sheet. When I try to select the outside profile of the gear in CAM the results are inconsistent.

if the tooth count is below 32 teeth the face profile can be selected and a tool path generated. when I try to do the same with models of gears with higher numbers of teeth I cannot pick the profile. Instead the program insists on selecting faces: the flanks of the teeth or the root and tip faces. All the models of the different size gears are constructed in exactly the same manner. the only difference being the number of teeth and the diameter.

 

One thing I have noticed is that with pinions of 8 and 10 teeth the profile is very easy to select. As the number of teeth increase the selection becomes harder, with the required profile flickering in and out of highlight with small movements of the cursor, until eventually becoming impossible.

 

Any help would be appreciated,

tough to tell without seeing but maybe do a construction plane on the face, and project the solid body to it?

I have tried using the 2d sketch of the gear wheel directly into the CAM section. Reasoning that with no thickness in the Z plane the programme can only see a profile. The same thing happens, low numbered tooth gears work while high numbered gears fail. In that the programme will only pick individual lines be it root, flank or tip. By experimentation I have discovered the magic number is 39 teeth. 39 and lower gives a profile and higher, starting at 40t, fail.

If you want to look at the problem I have attached two files. 32t 8DP shows a successful tool path creation for cutting the teeth and the rest of the profile. 40t 8DP shows an incomplete tool path because of this problem

On the file menu use Export, save as an f3d file and attach to this thread.
