You may want to check the option to "cut normal" so that way you don't have beveled edges in the flat pattern.

Hi! Another way is to use Thicken (uncheck Auto-Blending) -> Intersect -> pick the inner faces. Then repeat the process for outer faces. Sometimes depending on your sheet metal part geometry, you may need to reverse the order.
