Ha! That was it! I was just using my roughing toolpath macro and it had it set to on. Normally with it on it doesnt effect it that much with a tip radiused tool but with a form tool its quite drastic. Thank you!

Fellas,

Working on updating and testing hfm geometry tool shapes within powermill. I can get the cad files online and make a form tool out of them for an exact copy of what we use but how do i control the stepover on a roughing tool path with a form tool? It seems pm uses its own stepover and ignores the user input with the geometry given. Maybe theres a better way to do this? We are trying to cut stock more accurately with these hfm tool shapes because sometimes it leaves more material when we just call the cutter a tip radiused tool. See pics, thanks!

You have remove cusp on.

Se the picture:

and this link: https://help.autodesk.com/view/PWRM/2022/ENU/?guid=GUID-17FA4341-C0C8-4FCF-9A27-B14C8680BFAA

But be extremely careful with "remove crusp" when you are using highfeed cutters
With a too big stepover, small "islands" will form that can destroy your tool...
