An assembly must, of course, include parts.

post the part not the assembly..

also an assembly file is useless without also including the ipt files (this is commonly done with pack and go)

Also when you created the flanges if you go to the "corner" tab of the flange dialog there is a check box to apply auto-mitering..

There is also the "corner seam" tool in the modify panel of the sheet metal tab..
