Replace face is not working on one face

In the attached file, the last replace face feature is not working. I don't understand why. The other three are working fine. Can anyone tell me what goes wrong and how to solve it?

Could we have a bit more information on what you are trying to achieve?

I can see their is an error, but not sure what the replace face was supposed to achieve.

The sides of the rollers should be extended to the side of the frame. It works on roller 1 and on the outside of roller 2, but not the inside of roller 1.

I would say it is because the roller sits slightly above the table.

So the Replace Face doesn't have the whole face to join to.

Can you see??

Try editing the sketch so the end of the roller will touch the whole face then this should work.

Given that your original Coil profile is not perpendicular to the Helix, I don't think anything following is technically correct.

If my thinking is correct, once the helical feature is corrected, a curve driven pattern can be used to place what I assume will be multiple rollers, not just two, along the curve.

@JDMather: What do you mean by this?

This is what it is supposed to be; two rollers with a belt.

Because you are using earlier release - it will probably be Friday till I can model what I think would be real world geometry.

I noticed this as well, but I can't figure out why this is the case. All the points I measure have the same delta Z. The point on the frame, the top planes of the rollers, and still the second roller is above the frame. I don't get it.

Hi! Yes, the new face has to cover the old face. Here is a simple workflow allowing it to work. Use Thicken/Offset command to offset the face at 0 distance -> set output to Surface. Use Extend command to extend the edges so that the offset surface is big enough. Lastly, Replace Face -> pick the extended offset surface as New Face. It should work.
