I know it's fun to use our various toys to solve problems like this. but just incase your not aware, i'm going to point out that this type of thing is an everyday type of problem for a competent installer. takes about 5 min to scribe an extender to the wall, then rasp (or use the roller on a beltsander, my go to) to the scribe line, install and move on.

I scanned wall tile around an outlet with a 3DMakerPro Mole scanner. I've inserted the .obj mesh and converted it to a surface. I am trying to make a spacer to fit the contours of said tile for the plate cover to rest on, but Fusion crashes each time I try to run the Replace Face command most likely due to the fact the surface has hundreds of thousands of faces. I'm open to any and all suggestions.

Share your model. The original scanned .stl and the .f3d will do.

You'll get a more accurate fit if you scan is much better. Do you have an iphone? That integrated faceID (truedepth) scanner is way more accurate than the 3DMakerPro Mole.

Even photogrammetry will give you a way cleaner result.

I have to disagree. Photogrammetry isn't even close to being better than Lidar. I've tried both and Lidar is considerably more accurate. Plus I don't have access to that model of iPhone. Thank you

I found my own solution. I just needed to simplify the surface from roughly 115-130K faces to anywhere around 45-55K faces. Then I used the split body function in the surface tab to use the surface to split my body instead of extruding to it. Fusion still has about a 10-15 min lag going through so many faces, but at least I can get a result within the same week.
