Patterning thousands of features

Hey all,

I am having some issues trying to pattern large numbers of features (tens of thousands of protrusions, in the 2 to 50 micron width scale). Is this generally a software or hardware limitation? Do you guys have any tips for achieving this large scale patterning? I've had the most success creating a 'tile', then repeating this tile + joining the features, then tiling this larger tile, if that makes sense. A note on a drawing would be the most logical option, but this will eventually be 3D printed, so we need the solid body. I'm also wondering if AutoCAD would be more appropriate.

At this time, we aren't doing the printing in house. We are currently looking into the purchase of a DLP printer. The current contractor is looking at the potential of a 'step and repeat' technique with a small 'tile', but unsure of the 3D printing technical difficulties of such a method.
