Further simplification.

Note the fact that a bend line can be used twice so long as you set the "Bend Line Position" of the first instance to "Start" and the second instance to "End". (This is also good workaround for "hemming" functionality)

@lichtzeichenanlage are you still thinking about printing this?

I believe this comes down to constructing a Helix with a "Helix Angle" of 45 deg. Not sure the best way to approach that.

---Transitioning from curved to straight areas.

(Will post my current progress a bit later)

https://design-milk.com/the-nordic-inspired-89-wall-hanger-by-eduardo-camara-and-patricia-ibanez/

Is there a trick to avoid this? I would need at least one flat side. Just splitting the body didn't work out for me, because it will destroy the ability to chamfer / filet the sides.

Thickening to the inside only reduces the problem. If I extend the inner space to 50mm it breaks again. I guess I'm making something wrong, but I'm not able to find it.

Considering that you'll use this for 3D printing, I would assume that having a perfectly consistent wall thickness is less of a concern.

As such I would not try to offset or thicken a single surface, but create separate splines and separate lofts for the inner surface and the outer surface and then create the connecting surfaces and stitch that together into a solid.

You'll have to control the spline handles individually and that will be a pita. This is a 3D spline and there are a couple of bugs at play that will make this a non-parametric and entirely unsatisfactory experience.

This is my go at it. I found that by increasing the height of the coil you can get a perfectly flat side for printing. I think you would achieve the same effect by increasing the distance between the rectangle profiles in Zevster's last file.

@Anonymous : I played a bit with your last design but it's not working out for me. IMHO a crucial part of the design is, that the bend is tight and the "wings" are perpendicular to each other. But that's not working based on a coil. At least I'm only able to do it, if I just don't care about the distance between both parts. And that doesn't work for me either.

What is your ideal distance between the wings and length of the wings?

That differs. It's defined by the use case.

thickness: 8mm

wing length: 40mm

distance between: 50mm

thickness: 8mm

wing length: 30mm

distance between: 10mm

thickness: 40mm

wing length: 100mm

distance between: 40mm

Had some very good results using Sheet Metal Contour Flange with a K Factor of 1. Added a small fillet to where the inside surface transitions from straight to curved.

(You can also use the bend tool, but due to the fact that bend originates all geometry from the inside surface, the outside surfaces tend to get distorted)
