I believe this is what I ended up going back and doing. I made new surfaces on the cutting tool to be completely smooth, this took quite a bit of effort. Then there was some geometry from the final cut shape that interfered with the shelling.

I'm trying to shell the bottom part of this body to around 2-5mm or so. I cannot get any value to work correctly. It seems some of the face geometry on the concave side may be causing the issue?

Those Face Splits and broken Fillets can't be helping- I guess you opted to patch across those features rather than Delete or Suppress them?

This is from a cut operation I did, and the patches were on the tool object, the faces transferred over. I've tried deleting the broken fillets and patching, but I get errors when I try.

I'm kinda surprised the cut was successful. Consider stepping back to the source part and taking the Delete/Suppress rout. The cleaner, the better. Alternatively, you *could* try to offset the face- but I wouldn't hold out much hope success via that angle.

What if I can't suppress those features on the cutting tool? I only have a .STEP file of it.

Then you're left with Deleting all those elements, I reckon.

Then we come around full circle. 🙂 The current model is what happened after the deletion of those features. I guess I'll have to think of some other way.

Trying to de-feature imported geometry should be done either in direct modeling mode, or if you've got a timeline already with "stuff' in it you can also edit the base feature of the imported geometry which puts you in a timeline-off mode for that particular part.

This is complex geometry and with your attempts the surface is butchered already to a degree. Can you attache the original step of that dome shape ?

I would try to de-feature the dome shape and make the cutting body from that de-featured part.
