&lt;P&gt;I too received some errors in trying to offset the faces. I rebuilt the outline, flattened it, and then used boundary to get a clean outline. Even this did not want to work so I tried performing the process on just a small piece of your model. Perhaps this will work for you in addition to using UNION.&lt;/P&gt;
