so i went to run a job we have not ran in a couple of years yesterday and i posted the existing programs for our mill that ran flawlessly last time. when i started the 3d adaptive path i kept getting radius over tolerance errors on my mill that it ran on last time. what is the deal is there a bug in the new update?

Hindsight being 20/20, I think this would make a good case to validate my stance on constant backups. In my shop, every program that gets run gets saved back to the computer as a "Proven" program, placed in it's own "Proven" folder. Sucks to have this problem, I'm sure.

A tolerance of .001 and Smoothing of .003" "should" work fine, but I'd start by suggesting changing it to .001" and .001" respectively. I personally prefer a .0005" and .001".

I'd still like to know where it alarmed out, as we can use that info to locate the offending line.

It's quite possible that your machine tolerances are a bit more picky, regarding end point errors.

If you post out that toolpath on its own, where does it fail?

im running my work around right now so i dont have time to stop and find the fault but i do the smoothing and tolerance that way to make the program much smaller and it actually runs smoother that way. its a roughing pass leaving .01 so that .004 really doesnt matter when the part is finished.

Oh sure, I understand, regarding file size and how it performs on the machine. My thought is there is a rounding error and it's flaking out the machine. There may have been a slight change in the smoothing or toolpath kernel

Edit Sorry I was looking at the wrong adaptive toolpath, I used the one in setup 3. Now I see the adaptive in setup2 and the tighter tolerance does increase file size so ignore that bit.

Don't assume a tighter tolerance will make a bigger program. If the tolerance is too big arc fitting will not work as well especially on something that is circular.

I reduced the tolerance to 0.0005 and smoothing to 0.0015 and get a smaller program, program comes down from 2380 to 2210 lines.

Something else you might want to look at is the minimum chord length and minimum radius, The default of 0.01 can cause problems and I've noticed some of the new posts from autodesk have these set bigger now. The settings are in mm, I'd suggest setting both to 0.1mm

Try setting "allow spiral moves" to false in the post processor. as mentioned above your smoothing and tolerance values may be producing arcs with spiral coordinates, which your machine may not handle.

Did you modify the post for spiral moves?

I've done this mod in my posts but it's not done correctly in yours as there should be a tolerance test. This should be the first test in onCircular and you have the maximumCircularRadiiDifference and Spiraltolerance variables but the code below is missing.

  if (isSpiral()) {
    var startRadius = getCircularStartRadius();
    var endRadius = getCircularRadius();
    var dr = Math.abs(endRadius - startRadius);

    if (dr > maximumCircularRadiiDifference) { // maximum limit
      linearize(Spiraltolerance); // or alternatively use other G-codes for spiral motion
      return;
    }
  }

Your onCircular should look like this.

Ditto to backing up proven programs. I've had programs break the next day when all I made is an RPM change. Thought I'd make the change in Fusion so my program would be up to date in Fusion, then I reposted it without backing up the proven program. Broke tool and scrapped part because a feature of the CAM stopped working after the update.

Fusion's forced-update policy is very problematic. You can't count on a program posting correctly after any update. Back everything up.
