Thanks for your feedback! I ended up using face contours and selecting the bottom face and that worked. The reason for the coroplast model rather than solid was to ensure my bulb spacing did not intersect two corrugations in a row. Really only needed for the lower end but necessary. I can try suppressing that extrusion but I don't want to disrupt the nest. Opening time is weird. Doesn't take me that long at all. Thanks again!

I'm making 32 panels out of 10mm coroplast to hold 12 mm LED bulbs. The hole size it critical to hold the bulbs so I can't change the diameter. I've played with reducing the minimum radii, maximum radii, etc to no avail. The problem may be related to the center lines of the pockets not all being perpendicular to the WCS. The pockets are in a nested pattern created from nesting in advanced manufacturing. There can be literally be 1000 pockets in a Nest. I've attached the files that will help show my problem. I'm falling behind schedule, the machine is loaded with material and waiting for me to finish.

I think it's getting tripped up on the fact that you've modeled all the coroplast. With your stock fully modeled that way, this is also the reason it takes almost a half hour to open the file. Removing your stock extrusions and just using solid material, we get this:

Yep, it's really not liking all the extrusions you've put into it. Removing them all gets me this:
