I really have a hard time getting reliable results when projecting stuff from faces/other sketches to a sketch.

I unfortunately can't share the design but i think that's not special to my design.
EDIT: after finishing the screencast i noted that even if i click line by line to project and accidentally click a few pixels to the left or right of a line and hit the face the complete projection get's "destroyed" in a way that the faces don't work anymore.
I'm wonderng if the profiles are being hidden from view when a single sketch has a large number of profiles. This may be on purpose for performance reasons. Have you tried right clicking on the Sketch in the Browser and seeing if the Show Profiles/Hide Profiles option is available? You may need to select Finish Sketch after the projection.

On a side note if you like to embed a ScreenCast, you have to select the Embed Link from the ScreenCast webpage. There's usually some <iframe =...> text in it. It also lets you size for the Autodesk Discuasion group as a bonus. Then take the embed link and copy and paste it directly into the HTML tab in your forum post.
are you on os x? you can use quicktime for a screencast and many online storage systems such as Google drive to host the file. Or for Windows there are other pretty neat tools such as

OMG - I did not see the code there hahaha silly me.
BTW while the embedding did not work going to the screencast on OS X finally allows me to see it full screen. which seems not to work with OS X and embedded screencasts.

I suspect that Frank is correct, this is a bug. Nathan, if you have the model, we can take a look. This should work OK.

Sketch1 was created by doing a project body silhouette. I was monkeying with the file a bit so it would be better to create a new sketch and do a new projection. I've tried a few times and it doesn't create a closed profile.
