Anyone know what causes this?

First, please make sure the file exists (C:\PROGRA~1\ALGOR\2010.00\SRUN10.EXE). If not, there might be an installation problem.
If the file is there, try to run it in cmd. It should print out some information about copyright and commandline options.
The problem is not resolved. Seems to be a bug. Time to get a bug fix. The file is in the appropriate directory and I ran it (srun10.exe) from the command prompt. It's like sometimes Algor knows where it is and other times not. Is there a way to "point" Algor to the file permanently?
Also, I checked my model, rebuilt it, etc. Still does not invoke.
What is the environment variable ALGOR_ROOT_2010?
Is it your current Algor installation folder?
I checked the variable, this is what it looks like

srun10.exe lives in C:\Program Files\ALGOR\2010.00\

Maybe a better question is, what does srun10.exe do? Maybe knowing this may help everyone with multiphysics analysis.
For steady fluid/thermal coupling analysis, a loader ssap10ld.exe will call fuild and thermal analysis processes altenatively,
- frun03.exe is the fuild analysis executive called by the loader;
- srun10.exe is the thermal analysis executive called by by the loader;
Back to your original question, it has either the path issues directly from the error message which can not invork srun10.exe; the other possibility is the modeling issue which make the loader has trouble calling srun10.exe.
it's easy to check the pathing problem, but the later issue will overview of the model, I think that it need to contact Autodesk AEs.
I tend to agree that it may be a model issue since bjorn has expressed having to recreate models. I have found that sometimes srun10 invokes and other times not. May be its worth Autodesk looking into a single setting or a combination of settings.
Also, could it be a compatibility issue between 2010 Sim Pro and Windows 7? The issue seems to be hit and miss.
