We have the same problem here. I posted this a couple of weeks ago and was not able to resolve the problem. What i was able to find out is that the error only happens on a round part.
I took the same iPart that was (is) giving us problems and changed the geometry from a round to a square BAM! no problem. We just punted and made this part a regular part. We seem to be punting alot lately.
