I am using Inventor Professional Premium 2013 not the New Multi Physics Simulation Mechanical. Moderator - Please feel free to move this post if you think it should be.
Please take a look at the image. This is an assembly of 2 parts (welded). I have highlighted one of it so you could see 2 parts.Extrusion and casting. I have couple of questions.
1. Whats the stress you would consider. Solution step 2 OR solution step 5?
2. When I activate the safety factor plot, I see that its very low at 0.6min. I want this to be atleast at 3. Where can I change the safety factor? Obviously, I believe I should rerun the silumation to see the stress levels.
3. As per matlib Yeild strength of casting is 26ksi . For my required load, I already see that the stress is at 25 ksi.
4. I will need to keep the deflection also to less than 1in. its currently 1.5in. how can I improve it.
The below discussion may be a good one to review. The skill builder for convergence with mesh settings would be helpful to review and should answer your question about using the results from 2 or 5.
There is some discussion about brittle materials as well, which may apply in this scenario for a cast part.

From the convergence plot, it does not appear that the analysis is converging on a stress result. What value is in the Maximum Number of h refinements field in your convergence setting? If the solution converges before reaching this maximum number, the h refinement iterations stop. Otherwise, they will keep on going. What happens if you change the Max h refinement to 6? You may also consider changing the "Result to Converge" setting to Displacement to compare convergence curves.
