fillet problem

Take a look at the attached picture.

I understand why the fillet is doing this, but I'm not sure how to get around it easily.

That only makes it more obvious. The fillet won't extend beyond the length of the original edge.

Create the part as a Surface(s) then Thicken.

That's what I did, but I'm not sure how to get the fillet in the surfaces.

Here is a messy example of using a sketch to split the surface to get the
corners.

Attn: Shekar... Unsuppress the last fillet in this part.... you may want to
file this under the "parts that show extra geometry" folder.

I never would have come up with that.

Unfortunately, I went about creating the part differently that you did (there's more to the model than the picture showed). Using the method that you posted would not be 'simple'. It is just a model of a coupling anyway. I can stand to leave the fillet out.

I would hope that Autodesk would look into fixing the problem. You don't get the same result if the bounding surfaces are flat.

It is an ongoing issue with ShapeMangler.

If you ever get this kind of junk post/send it to Shekar so they can try to
figure it out.

Predominately it is seen with Revolve Features.

No problem.

You can loft edges of surface to form a corner.

The "bottom" surface could probably be split again so that the corners would
be automatically included but quick'n'dirty seems to be the theme of the day
hence the multiple Thicken Features.

Nice Exercise.
