This seems to very simple but I can't flat pattern the attached part. It has an elliptic shape and I cut it with a profile. If I move the cut under EOP, it flat patterns the part without a problem. Anybody have an idea why I can't flat pattern it with the cut.

Examine the cut edge of the flat pattern of that "solution" in Wireframe visual style.
There are two curves where there should only be one (cut edge not perpendicular to the flat).
By the way I think its not a bug, its my fault. 🙂 When I cross the orange border, thickness of sheet metal changes therefore it can't flat pattern.

The edge is cut at a slight angle to the flat. Does your cutting machine cut straight up and down (perpendicular to the flat) or can it be swiveled at an angle? If you exaggerate the thickness of the material - the angle becomes more obvious.
