What is the best way to model a metal floor grill?  I preffer it to be not just a hatch applied to a floor.  Is this really the best way?

It all depends of the LOD (level of development of detail). A thin floor with a hatch pattern might do the job well. If you need a detailed representation, you can do it with beam systems.
