Truncated Cone- Unable to flatten

I have frustrated myself to the point of being unable to think straight.

We use Vault and a project file which I hope won't be a problem.

 

This cone was originally constructed as a revolution. It mounts atop a spherical head having an outside radius of 131.25 inches, giving the bottom it's 'coped' shape. My goal was to convert it to sheetmetal, add a rip to the longside intersecting the Y-Z plane. Mat'l thicknesses are all set correctly to .25in. At first I was able to add a single point rip but the part blew up when attempting to unfold. I no longer can add any kind of rip... hmmmm

I tried too many options to list.... all to no avail.

Eventually I need to add a 6.68 dia hole perp to the outer surface 39 degrees from the y-z plane, but this is another issue! Maybe I should have done all this first as a normal part, then convert to sheetmetal.

The poor guys in the shop need to be able to roll this up and weld it!

I need help before pulling out the rest of my hair!

If it makes you feel better - I put the trim on the wrong side (relative to the rip) the first time around and had to fix it.
